Issue #01
Backshell shield not 360-degree bonded — EMI fails at the D-sub
A metallized or die-cast D-sub backshell that only pigtails the braid to a ground pin leaks EMI and fails CISPR 25 at the connector. We terminate the cable shield 360 degrees to the backshell body with the correct clamp and continuity-verify the shell-to-shield path, so the D-sub shell carries the shield, not a pin.

Jackscrew thread mismatch: 4-40 UNC vs M3
D-sub jackscrews come in 4-40 UNC (imperial) and M3 (metric); the wrong thread cross-threads the panel standoff and strips it. We match jackscrew / jack-post thread to the mating hardware on the drawing and verify the pair before pack-out.
Issue #03
Gender or pin-out reversed on the molded end
A DB25 wired to the mirror pin map, or a male built where the mate needs female, is not caught until system integration. Our build station binds the pin map and gender to the drawing and 100%-continuity tests every assembly.

Stamped contacts where the app needs machined
Stamped-and-formed D-sub contacts are fine for benign signal duty but wear and lose normal force faster than machined (turned) contacts on high-cycle or high-reliability applications. We call out stamped vs. machined per the reliability requirement instead of defaulting to the cheapest contact.

Mixed-layout (combo-D) power/coax contacts mis-seated
Combination D-sub (combo-D) inserts mix signal, high-current, and coax contacts in one shell; a high-current contact crimped with the signal die overheats. Our cell uses the correct applicator per contact class and pull-tests each contact type to its own spec.

360-degree EMI backshell termination
Cable shield is clamped 360 degrees to a conductive backshell and the shell-to-shield continuity is verified; backshell entry angle (straight / 45 / 90) and strain relief are built to the drawing.
Jackscrew / jack-post hardware matched and torqued
4-40 UNC or M3 jackscrews and jack-posts are matched to the mating hardware and seated to a repeatable torque so the D-sub retains under vibration without stripping the panel.
Machined or stamped contacts to the reliability spec
We build with machined (turned) or stamped contacts per the application, gold-plated to the mating-cycle requirement, and gate incoming plating thickness by X-ray.
100% continuity, HiPot, and contact retention
Every D-sub assembly runs 100% continuity and 1500 V HiPot on a Cirris tester; contact retention and insertion/extraction force are checked per EIA-364-29 / -13.
Combo-D signal + power + coax in one shell
Combination D-sub inserts (e.g. 13W3, 21W1, 24W7) are built with the correct applicator per contact class, and high-current and coax contacts are pull- and impedance-checked to their own specs.
Shielding and vibration validation by program per CISPR 25 / EIA-364
