Issue #01
Crimp height off spec — terminal backs out of the housing
A crimp height a few hundredths off the applicator spec gives a joint that passes visual but fails pull-force and backs out of the JST/Molex housing at vibration. We set crimp height per the terminal applicator sheet and pull-test to the IPC/WHMA-A-620 §19 minimum for the wire gauge, not by eye.

Wire gauge outside the terminal crimp range
A 24 AWG wire crimped into a terminal rated 28-30 AWG (or vice versa) never forms a gas-tight joint. We check the wire gauge against the terminal crimp range on every drawing and flag the mismatch back to engineering before build — the same catch that prevents field dropouts.
Issue #03
Reversed or unkeyed housing plugged backward
A non-keyed 2.54 mm header cordset inserted backward shorts VCC to GND on first power-up. Our build adds the polarity/keying per the housing part number and a colored pull tab so the operator and field tech see orientation in one glance.

Tin vs. gold plating wrong for the mating-cycle count
Tin-plated header terminals fret and lose contact after repeated mating; gold is needed for high-cycle or low-current signal. We call out tin vs. gold plating to the mating-cycle and current requirement rather than defaulting to tin.

Pitch confusion between 2.0 mm and 2.54 mm families
2.0 mm (e.g. Molex Milli-Grid) and 2.54 mm (0.1 in) headers look similar but do not intermate; the wrong housing will not seat on the PCB header. We bind the exact series and pitch to the header part number on the build instruction.

Crimp height and pull-force to applicator spec
Terminals are crimped on the correct JST/Molex applicator to the sheet crimp height and pull-tested to the IPC/WHMA-A-620 minimum for the wire gauge; crimp height is logged per lot.
Crimp cross-section verification
First-article crimps are cross-sectioned and checked for compaction, brush height, and no cut strands per IPC/WHMA-A-620 §19 before the run releases.
Contact retention and polarization audit
Contact retention in the housing is verified, and the keying/polarization is bound to the header part number so the cordset only seats one way.
Tin or gold plating to the cycle / current spec
Terminal plating (tin or gold, to thickness) is selected per mating-cycle and current requirement, and incoming plating is gated at goods-in.
100% continuity and HiPot
Every wire-to-board cordset runs 100% continuity and, where insulation rating requires, HiPot on a Cirris tester before pack-out.
Crimp validation per IPC/WHMA-A-620 §19 with cross-section on first article
